anyone have any tips/suggestions for making an acrylic internal overflow box? i'd like it to have 3 sides, and two of them being at 45 degree angles. also, what the easiest way to make the teeth would be. thanks.

Making the teeth depends on how clean and perfect you want it and what type of tools you are comfortable with and have access to.

I personally would use a Vertical Knee Mill and .25" center cutting end mill.

or

A table saw (making short passes and adjusting the fence in .25-.375 increments)

or

A router with a fence setup

or

a dremel tool.


Making the box comes down to how well do you know acrylic and cementing the angles correctly?

I use a flute cutter on a router, with a jig.
Mark every 1/2" along the edge you want the teeth.
clamp jig on first mark
Cut tooth.
Move Jig
Repeat.

It's slow, and you have to be really precise when you clamp the jig. If you're a bit off or crooked, the tooth will show that.

you can see the teeth here. (I used 3/8" cutter and spaced them 3/8" apart)

Or if you have a roommate who works at an architecture lab and has a laser cutter, you can make it really sexy.

I made up a jig for my dremel and used a 1/4 router bit,
Actually if you already have the router attachment for your dremel you can have my old plywood jig and just screw your own machine onto it.
